Rattling = Metal Shavings in Air Cleaner

Purchased a 97 XP a few weeks ago and have replaced the following: Stator, key pole, Starter, Starter Silenoid, replaced gasket on driveshaft, new plugs gapped to .20, checked compression and were at 120 on both cylinders however am only getting spark to one plug. Took out to the lake to run it - and the thing rattled like crazy - bad! We took off the air cleaner today and saw tiny metal shavings - any ideas where this could be coming from?

Something is machining itself.

The metal shavings could be just junk backwashing from the flame arrestor....it is after all made of steel (stainless) mesh.

One possibility is that the plugs and the pistons are touching each other. But that could only happen if something is indeed bad - real bad.

First up is probably timing of the engine. While messing with the electrical parts, you may have lost the correct timing for the motor. That would result in detonation, bad running or backfiring depending how off the timing was.

The rotary valve and its shaft could be suspect. But you probably can't determine that without dismantling that side of the engine.

Is your compression still at 120 after all this?
 
yes - compression is still showing 120 both sides. I was thinking it maybe was something on the bottom end of the engine. Looks like we'll be tearing everything down. Any other insights would be great - I appreciate all of your help.

The oil was full - we took the ski out for a weekend of riding and after the weekend noticed the oil was almost empty. We refilled the oil with synthetic.
 
Okay - heres an update. There was a ton of oil in the hull. I assumed I overfilled the reservoir when I refilled the oil a couple of weeks ago. Today I was fishing around in the hull for something I dropped and low and behold a plug of some sort was floating around. The threaded end is chewed up. Its a plastic plug. Could this be the crankcase filler plug? And if so what is my next step?

If it is a crankcase filler plug, it only needs like 1 oz of oil. The manual can give you all the information on it, and a picture to be sure that is what it is.
Keep us posted....uh you need to add you model and year in your avatar so it is easier to help out on what you own. It saves time of digging up the first post.
