Drive shaft worn splines/chewed up rubber end piece

The other day I went out and almost immediately noted one 787 engine on my Challenger 1800 was red lined. After some quick checking I found that the drive shaft for that motor wasn't spinning. First thing I noted was the rubber boot nearest the pto had its end chewed up. I had just added grease to the zerk the night before taking it out and it was fine. I pulled the shaft and found the rubber piece that rests on the end is gone. Just a nub remains in the end of the drive shaft. The splines look good except for where they begin to get smaller on the shaft. If I put the shaft back in and bottom it out in the pto, it free spins. If I back it out just a little bit, it grips. Any ideas?
 
The missing bumper plug is the cause of the stripped splines. You will need a new drive shaft and PTO flywheel.

In theory, the rubber piece would push the shaft out further from the bottom of the pto and into the "good" range of splines. It would grip. But where I'm perplexed is that rubber piece is gone. Only a nub remains in the shaft. And the portion of the boot that contacts the shaft was slightly melted/ripped from the rest of the boot. I greased it just before this whole incident, but a little bit shot out the shaft side of the boot almost immediately, so I didn't add any more. Could this be a greasing issue? Where did the rubber go? Do both the shaft and pto flywheel really need replaced, cause that would really suck!?
 
You should feel very fortunate because you got the opinion of probably the smartest guy on the forum, chester. That being said all that any of us have is words, we can't actually be there to see the problem. You should be able to tell by a visual inspection if the splines are stripped. Go ahead and pull the drive shaft and post some pictures of both the drive shaft and the PTO.

To answer your question, where did the rubber go? It's a 14 year old boat, probably came apart and just disintegrated. Even with the bumpers there is movement in the drive shaft, that's why you need grease in both ends. What is the condition of the impeller boot?

If you should need parts [MENTION=41828]Minnetonka4me[/MENTION] should be able to fix you up with a good used PTO and maybe the drive shaft.

Honestly, I feel very fortunate to learn from those who have substantially more experience than I. And I sincerely thank you all, not only for your responses here, but on every post as I and many many others go through them for help that would otherwise cost a great deal of time and money.

That said, the impeller boot is in great shape. From everything I'm reading, either a broken mount or a misalignment is causing the issue. The motor feels solid, so I guess that leaves an alignment issue. I'm half attempted to just replace the rubber piece and see how she fares, based on the assumption of 14 years of wear was too much, and see how long that lasts. Either it works or requires the same repair...
 
It could also have been from lack of lubrication, but most likely misalignment.

I should have the parts you need....if I dont my brother prob does. Let me know.

I also have this issue...I first had the problem at the end of last summer(2013)...I replaced it. Then took it for a spin, to which after 35 min it did it again. I showed a dealer the shaft/splines said they looked fine, so I was now confused on why it happened. Appears as long as the rubber stopper/bushing is there the shaft and splines line up just fine and it works. I replaced it over the winter and then took it out only once this past August(2014), the same thing happened again! So now I will try to have it properly aligned and if it repeats I will try the new drive shaft/flywheel. Here are a few photos of what it looks like.... As Lou pointed out, the rubber ends are important. If it is misaligned, that can easily cause wear both on the shaft splines as well as the shaft seal. The fact that you have had two seals in a somewhat short time frame is enough to indicate there is an issue. Wiggle the engine to see if any of the mounts are broken.

If you need to "borrow" an alignment tool, I have one that I rent to fellow members.

If it were mine and the mounts are all good an solid, then I would buy new rubber ends, all the seal parts, get an alignment tool and put it back together.
 
I did! Chester was absolutely correct. I could tell the splines were worn down on the drive shaft, but I couldn't be certain the ones on the PTO inlet were done. None the less, I changed it out too when I replaced the drive shaft. Looking from the back side, it was done. Bought some used parts off EBay and was back up after about an hour in the driveway. A little belated, but thank you Chester!
